What about SD card reliability?

SD cards are the classic Pi failure point under constant writes. Boot from an SSD over USB where possible, and if you must use a card, choose a high endurance one and back up.

How much does an always-on server cost to run?

Multiply the average watts by hours and your electricity rate. A few watts is pennies a month; a repurposed desktop drawing 100 watts is a real annual bill, which is often the argument against using old hardware.
